Needless machining is “when the specification has been met but the machinist re-machines for the purpose of making it more nominal.”
Often a little needless machining is a personal thing, it's about pride and quality for me. Machinist are a special breed, a person with unwavering patience who understands failure is just the path to success. The dirt, the hot chips, the scrapes and nicks all part of the business of getting the parts made. A large amount of pride goes into what machinist do, for me it's about making the best part I can, a personal challenge, yet often results in some needless machining.
“Do not let what you don’t know interfere with what you do know”. With 90,000 hours of experience a career machining in one-way shape or form. This has give me a rather large bag of tricks to dig into, to share with everyone.

As the choices made early in my youth were driven by situations these are now made with deliberate intention, so choices were made, one of my best choices is to be a machinist, "A person who finds the work they love never works a day in their life"

A lesson I was taught early on in my first-year machining for John Magee. All the shafts must be machined to just below the nominal dimension specified. As an example lets say a 2 15/16 Diameter shaft specified on a roll, this had to be made to 2.9370 maximum so it would always fit the hole or bearing. 2 15/16 decimal is 2.9375 The print tolerances are specified as plus or minus. John insisted I always make shaft diameters this way and always make them that way, if you do you will never have things you make not fit. "Be a better machinist."
The same applies for holes, they need to be bigger than the nominal just by a little, so that shaft or pin or bolt will always fit.
Bolt hole clearances is a thing I see these days as a CAD driven issue it seems. In the years past many holes were drilled by just laying out the pattern inscribing, and center punch the mark and go to it. The rule was to drill the hole clearance to a minimum of 1/32 over for the bolt. These days I am seeing 1/128 clearances or .007 thousand of an inch. The CNC machine accuracy is not the issue its drill walk. Bolts are made in a high-volume process and often the bolt head run-out can exceed .007 when this much run-out is combined with drill walk assembly is a challenge. 1/64 clearance often provides enough.
